Laser-Induced Periodic Surface Structuring: A Maskless Route to Waveguide Grating Couplers

1. Overview

This project develops laser-induced periodic surface structuring (LIPSS) as a single-step, maskless method to fabricate surface grating couplers on integrated waveguides, targeting Si₃N₄ or AlN platforms for telecom wavelengths. LIPSS exploits interference-driven self-organization to form sub-micron periodic topographies, offering rapid post-fabrication grating inscription without cleanroom lithography which is critical for prototyping, repair, and localized functionalization in photonics research.

Funding will be used access to femtosecond laser facilities, SEM/AFM characterization, and optical test setups at Universiti Sains Malaysia. No ethics approvals are required as the work involves only inert materials and standard laser safety protocols, fully compliant with institutional guidelines.

The timeline spans 16 months: Months 1–5 for sample procurement and pilot LIPSS optimization; Months 6–12 for full parameter sweeps, optical testing, and simulations; Months 13–18 for analysis, iterations, and reporting.

All data (morphology scans, coupling spectra, simulation models) will be openly shared via institutional repositories under CC-BY license, with raw datasets DOI-stamped upon publication.

2. Introduction

Laser-induced periodic surface structures (LIPSS) emerge from the interference of incident laser radiation with surface-scattered or surface electromagnetic waves, resulting in spatially periodic energy deposition and ablation that forms sub-wavelength topographies with periods typically Λ ≈ λ/n low-spatial-frequency (LSFL) LIPSS, , where λ is the laser wavelength and n the refractive index [1]. Theoretical foundations trace to Sipe et al. (1983), who modeled LIPSS via electromagnetic scattering theory, with subsequent refinements incorporating hydrodynamic instabilities, capillary waves, and Marangoni effects during ultrafast laser-material interactions [2]. Key literature demonstrates LIPSS formation across dielectrics (SiO₂, Si₃N₄), semiconductors (Si), and wide-bandgap materials (AlN, GaN) using femtosecond pulses at fluences just above the ablation threshold, achieving uniform gratings over mm² areas with tunable depth (10–200 nm) and orientation controlled by polarization [3, 4].

Conventional grating couplers for integrated photonics rely on electron-beam or nanoimprint lithography followed by reactive ion etching [5], imposing multi-step cleanroom processes with high costs and overlay challenges for post-fabrication modification. LIPSS offers a maskless, single-step alternative for direct inscription on pre-fabricated waveguides, enabling rapid prototyping and on-chip repair.

Research Questions:

Can LIPSS periods and depths on Si₃N₄/AlN waveguides be tuned to match first-order grating coupler designs (Λ ≈ 500–800 nm at 1550 nm)?
What laser parameters (fluence, scan speed, overlap) maximize uniformity and coupling efficiency?

Hypotheses:

H1: LSFL periods formed at normal incidence with p-polarization align within 5% of the target grating pitch Λ_eff derived from the grating equation, enabling vertical fiber coupling.
H2: Optimal fluence (0.1–0.5 J/cm²) and 50% scan overlap yield groove depths of 50–150 nm, achieving lower coupling losses.

Impact Statement: This study pioneers a disruptive, cleanroom-free fabrication route for grating couplers, slashing prototyping timelines from weeks to hours and enabling field-repairable photonic circuits. Even partial success validates LIPSS for niche applications like quantum photonics test structures, while comprehensive data on process windows accelerates adoption in scalable integrated optics, impacting fields from telecom to quantum random number generation irrespective of peak efficiency achieved.

3. Methods

Sample

Waveguide platform:
- Option A (dielectric): Planar Si3N4 waveguides on SOI, operating around 1.55 µm.
- Option B (wide bandgap): planar AlN waveguides on sapphire, operating in the 1.55 µm.
Geometry:
- Typical core thickness 200–400 nm and width 600–1000 nm, chosen to support a single TE-like mode.
- A dedicated “grating window” region near the chip facet or surface access area will be used for LIPSS inscription.
Sample preparation:
- Cleaning by standard solvent and oxygen plasma to remove organic contamination and minimize uncontrolled nucleation sites.
- Optionally, a thin top cladding (e.g., SiO2) may be partially removed in the grating region to allow direct laser interaction with the high-index core.

- Femtosecond laser (1030 nm and 515 nm, 1 kH), linearly polarized, with adjustable pulse energy, repetition rate, and scanning speed.
- Beam delivery through:
  - Galvo scanner or XYZ translation stage for precise patterning.
  - High-NA focusing objective (e.g., 0.3–0.65 NA) to achieve fluence in the LIPSS formation regime just above the surface modification threshold and below catastrophic ablation.
- Incident geometry:
  - Normal or slightly oblique incidence onto the waveguide top surface in the grating region.
  - Polarization set to define LIPSS orientation relative to the waveguide axis.
Process parameter space
- Pulse energy / fluence sweep to access low-spatial-frequency LIPSS (LSFL) with periods comparable to the design grating pitch (e.g., Λ∼300–800 nm for telecom wavelengths).
- Number of pulses per spot and scan overlap to tune groove depth and uniformity.
- Scan speed and hatch spacing to ensure continuous, uniform grating over 50–200 µm interaction length.
Design–process linkage
- Use standard grating coupler design relations to set target effective grating period Λeff for chosen wavelength λ0, effective index neff, and coupling angle θ.
- Map achievable LIPSS periods for the chosen laser wavelength and material to this target range by adjusting incidence conditions and polarization.
- If necessary, employ multi-pass or slightly chirped scans to fine-tune the effective duty cycle and fill factor.
Characterization of structures
- Morphology:
  - SEM and AFM to measure LIPSS period, depth, duty cycle, and line-edge roughness on both bare test regions and actual waveguide grating regions.
- Material modification:
  - Micro-Raman or spectroscopic ellipsometry, where available, to assess refractive index change and possible amorphization or defect formation.
- Process repeatability:
  - Replicate inscription over multiple chips and regions; quantify variation in period and depth.

Planned Analyses

Optical coupling performance
- Use a tunable laser around the design wavelength (e.g., 1500–1600 nm) and polarization-maintaining fiber.
- Input coupling configurations:
  - Surface coupling: fiber positioned above the LIPSS grating at the designed angle, with XYZ micro-positioning.
  - Comparison to reference: identical waveguides with conventional etched gratings or butt-coupled edge coupling, where available.
- Output detection:
  - On-chip transmission measured via output facet coupling or integrated photodetectors if available.
- Metrics:
  - Coupling efficiency vs. wavelength and angle.
  - 3 dB bandwidth and polarization dependence.
  - Back-reflection estimates via monitoring reflected power at the input port.
Structure–performance correlation
- Correlate measured coupling efficiency with:
  - LIPSS period and its deviation from design.
  - Groove depth and duty cycle.
  - Length of the structured region.
- Perform numerical simulations using extracted LIPSS geometry to compare simulated and measured coupling.
- Evaluate process window:
  - Identify laser parameter ranges yielding reproducible grating periods and acceptable coupling.

Ethics and Data Management

Ethics:
- No human or animal subjects are involved; the project focuses solely on inanimate materials and optical measurements.
- Laboratory safety protocols for high-power lasers and chemicals (e.g., eye protection, interlocks, fume extraction) will be strictly enforced and documented.
Data management:
- Raw data (SEM images, AFM scans, optical spectra, coupling efficiency measurements) stored on institutional secure servers with daily backup.

4. Budget

Waveguide chips and substrates: 2,000 USD
- Foundry-fabricated Si3N4/AlN wafers or dies, including shipping and handling.
Consumables and sample preparation: 800 USD
- Solvents, piranha or RCA chemicals, wipes, nitrogen gas, gloves, and safety consumables.
External facility access: 1,200 USD
- Hourly user fees for SEM/AFM/profilometry and possible external laser facility time.
Optomechanical components and small hardware: 1,000 USD
- Fiber holders, kinematic mounts, translation stages, alignment targets, optional low-cost power meters or photodiodes dedicated to the setup.

Total estimated budget: 5,000 USD
